word on the street is sometimes they get welded shut/closed, which part does that?

Very cool! So is that spring in the second last photo part of the bit that 'hammers' open to prevent minor welding? What's inside the mustard pudding at the bottom?

that is a good question, seems to me counter intuitive since that spring is pushing up on that bus bar, as if to make contacts with the two nipples above it, so creating a magnet would pull that bar down, and open the contactor not close it, hope someone else can explain this VooDoo to us more better

Would think the rod inside the magnet pushes the spring/bar assembly up against the copper nipples. The spring ensures a defined force. If you weld the relay by switching into an uncharged capacitor, the bar is welded to the nipples. Then even when the rod return the copper bar is still up there. Tapping it might break it loose.

Materials aren't cheap. Some are gas filled. Reliability is an important cost driver too. So maybe it's more R&D then production costs.
