It's hard to know how efficient the zafira pump is. But if it did not have a cooler line originally you might be able to eliminate it. Personally I would try to reroute the cooler line and keep it. My best guess from the info is that there is a misalignment issue. Any chance of mounting a dial indicator on one of the shafts and rotating it around to measure to the other shaft? And if you mean the splines were off by 1mm that's a lot. You might also be able to put 2 dial indicators on the trans...

Oil is difficult to ignite. It needs to be thin and well atomized to light. Or it needs very high heat.
There's also a fixed amount of oxygen available inside the transmission, so even if it did manage to light it would be very short lived.

I'd suggest way lower than 10psi if you decide to pressurize it.
The oil will thin out a bunch when it gets warm and will leak out easier then.
My suggestion is to drive it and check. Then if it seems good, check the oil level at 100, 1000, and 3000 miles.

How available are the 900 transaxles? You could likely adapt a motor to fit in the oil pan area but you might put too much power through it to last.

I just ordered a batch of 5. The DRV103U IC's were pre-ordered already & in. Should arrive in about 2 weeks.

Price went up, they're about $30 each with shipping and the pre-ordered IC costs.
