Are you aware that there are BMS's on the market?
Not trying to sell but more over maybe saves you time to focus on the conversion it self and maybe if you stick to Hyundai can be used later too.

Maybe the solution lies in a current sensor and a relais and HVIL style circuitry. So we don't open a breaker but we do limb the engine and thus the current flow with out opening a breaker.

The same company sells the front drive shaft parts too.

The IVT-S current shunt w/three HV inputs and CAN output is fairly expensive (though also very reliable and a quite nice piece of hardware), and I find that discussion of alternatives to it are on-topic for this thread, as some kind of current sensing (and translation to CAN) is required by the i3 ...

It's M6 but it are copper bolts if i recall correctly.
I would google the M6 strength for steel and compare steel to copper strength and down factor accordingly. With some safety.

The only solution I can come up with is to use a fuel pump inertia switch wired into the positive (after fuse) side of the contactors. Or if your using a relay to trigger your 12v which includes the contactors then the input to the coil would be a good place. The current rating seems to be ok at 10...

I don't get your point. I didn't couple any human action into the Estop except pressing that button. OP writes about Estop sequence disconnecting the pack and freeing the wheels. Call it a non coupled 2 stage Estop. So the disconnects happens anyway but the drive does get the Chance to save it self....

Well if you are confident that's correct, and i must admit you got good reasons. Then you need to add this speed to the devices you mentioned. Maybe they don't support this speed. How do you configure them anyway?

With the peak (which version?!?) you often choose self sampling timing. It's important that those timing settings are correct. I think that if you assign that "odd" speed in the microcontroller the timing is off. It also might be that the bus isn't 83.3 but 100K or more common 125K. I assu...

If you want to only send start it's byte1= 0x01;
If you want to only activate it's 0x04;
If you want to combo it's 0x05;
Now what and when is up for you to test. I think start needs tobe high and activate sets the new speed.

A byte = 8 bits always.
Bits not in use = 0 / reset.
Bits in use and active a 1.
So to start do:
byte 1 |= 1; //bit 0
To activate

For the checksum I recommend finding a sketch with an example.
